HDPE (High-Density Polyethylene): Both the saddle and the main pipe are made from HDPE. This ensures complete material compatibility, which is essential for the electrofusion process.
The material is corrosion-resistant, flexible, and has a very long service life, often exceeding 50 years.
2. Primary FunctionTo create a strong, permanent branch connection (or "tap") on an HDPE main pipe without the need for mechanical clamps or gaskets.
The outlet is typically used to connect a smaller service line for water, gas, or other fluids.
3. Key Design FeaturesIntegrated Heating Coil: The defining feature is a continuous coil of resistance wire molded into the saddle's body. When the correct voltage is applied by an electrofusion welder, the wire heats up, melting the surrounding HDPE and the main pipe surface to form a complete fusion.
Fusion Indicator/Test Plug: Many electrofusion saddles have a small raised boss or a "test plug" area. This is used to confirm a successful fusion. Once the weld is complete, the plastic in this boss should be soft and pushable, indicating the correct temperature was reached.
Data Matrix/Barcode: Every quality electrofusion saddle has a scannable code. This code contains all the welding parameters (voltage, time, etc.). The electrofusion welder scans this code to automatically set the correct fusion program, eliminating human error.
Outlet Type: The outlet can be designed for:
Butt Fusion: A plain HDPE stub for fusing another HDPE pipe.
Socket Fusion: A socket for inserting and fusing a smaller HDPE pipe.
Threaded Outlet (MIPT/FIPT): A female threaded outlet (usually NPT) for connecting to a threaded valve or fitting.
Integrated Outlet Valve: Some saddles come pre-assembled with a valve for live-tapping under pressure.
4. Size Range: 63mm - 160mmThis indicates the outer diameter (OD) range of the main pipes that this specific saddle model can fit.
A single saddle part number is often designed to fit a range of pipe sizes (e.g., 63mm, 90mm, 125mm, 160mm) by having a flexible or adaptable design. It is crucial to select the exact saddle model specified for your pipe's OD.
5. Installation Process (Critical Steps)Pipe Preparation: The section of the main pipe must be scraped to remove the oxidized surface layer. This is done with a dedicated scraper tool.
Cleaning: The scraped area and the saddle must be cleaned with isopropyl alcohol to remove all dirt and grease.
Positioning: The saddle is clamped firmly onto the prepared section of the main pipe using a special positioning clamp.
Connection: The leads from the electrofusion welder are connected to the terminals on the saddle.
Fusion: The welder is started (often by scanning the barcode). It automatically applies the correct voltage for the precise amount of time needed for that specific saddle.
Cooling: After the heating cycle completes, the joint must be left to cool completely and undisturbed under clamp pressure. The polymer re-solidifies, creating a monolithic, permanent bond.
